Heavy Small Item Returns And Rework Playbook

Use this when a compact order weighs more than the usual package format is designed to carry. This playbook is for teams shipping dense parts, tools, books, hardware, or compact bundles.

Packout checklist

  1. Check total packed weight, closure strength, label adhesion, and whether the item can break through the wall.
  2. Confirm materials: inspection labels, replacement mailers, void fill, return envelopes.
  3. Separate inspect, clean, relabel, and repack areas so returned units do not mix with ready-to-ship inventory.
  4. For heavy small item work, treat returns and rework as a controlled operation: define the package spec, stage the right materials, and inspect the first completed orders before volume scales.
  5. Record the approved package size, finished weight, label position, and exception rule.

QA checks

  • Use a package format rated for the weight.
  • Reinforce closure where needed.
  • Check carrier weight label accuracy.
