Lightweight Apparel Returns And Rework Playbook

Use this for shirts, socks, accessories, and other flexible goods. This playbook is for apparel and soft-goods teams optimizing low-weight shipments.

Packout checklist

  1. Fold the item to its stable packed footprint and compare mailer fit, seal clearance, and presentation needs.
  2. Confirm materials: inspection labels, replacement mailers, void fill, return envelopes.
  3. Separate inspect, clean, relabel, and repack areas so returned units do not mix with ready-to-ship inventory.
  4. For lightweight apparel work, treat returns and rework as a controlled operation: define the package spec, stage the right materials, and inspect the first completed orders before volume scales.
  5. Record the approved package size, finished weight, label position, and exception rule.

QA checks

  • Set size bands by folded footprint.
  • Avoid overstuffed seals.
  • Confirm the return flow if the same mailer is reused.
